Why are some of them packed in tight fitting windows and then some packed in box windows? Same figures, 2 different packing windows.....why?

Well a guy that I recently sold some skeleton warrior figures too was talking about this. He was basically saying that playmates had issues with the figures pulling away from the card because they were so heavy. I don't know why changing the bubble shape would help with this, but maybe it had something to do with it.

He was saying that a lot of the larger Wildcats figures from Playmates had a similar issue... But I'm not sure if they changed their packaging accordingly.

From my understanding, the tight fitting windows (sort of vacu-form) are the 2002 reissues that showed up exclusively at KB. I think only six figures made it in that packaging (baron dark, aracula, shriek, and the three heroes). I've only been able to find light star, baron dark, grim skull and aracula on that packaging so far. I'm not sure for certain, but I believe playmates released the same (or very similar) versions of the figures rereleased in 1999 on the more familiar box window packaging. From what I can tell the 1999 and 2002 figures have drastically reduced paint apps and non vac-metalized (kind of copper colored) eyes, crowns, and armor pieces.

excellent info guys.  thank you.

I did notice the paint app differences, and had a feeling they were reissues or something....
