I believe the issue with "self skinning" is due to the fact that it self skins where it's not touching anything. I don't believe the self skinning is going to work up against a mold. Check the leftover in the cup you mixed, I'd be willing to be that part looks more like what you're hoping for. I'll try to remember to ask my guy next time I go in to pick up materials, they experiment with a lot of stuff and may have come up with a solution.

 

I would think you would want to look for a flexible coating you could brush on to hopefully cover the pin holes? I don't know.... just an idea.

Yeah the stuff that comes out of the mold when it expands is generally smooth. I dont really want to have to brush something over all the castings and loose the sculpted detail. If I used a plaster mold I could do the skin in slush-cast latex and then the expanding foam, but then ive gotta have a seamline all the way around the sculpt, where my silicone mold can just be cut open on the back.

If you check out this video, these guys get nice smooth castings without even using backpressure. It may have something to do with them power coating the mold, so I may try that. My trouble may also be that i live in Wisconsin and its Winter now, so I may try warming up the molds or the mix before putting it in, since Im definitly not at 75-80 degrees when I do this.

Would a mold release not work? I am not terribly familiar with casting but the few videos I have watched suggest using mold release to break up surface bubbles. Maybe try spraying that in the mold to decrease surface tension on the foam allowing it to expand. Just a thought if you haven't given it a try already.

You have to use a special mold release, which I dont have. Normal mold release will cause the foam to collapse, apparently. I'm gonna dry the coored powder first, since I know from using it with resin, that it changes the surface tension and makes it nearly impossible to get bubbles.

Well look at that. Did a test with a random mold. Left is just foam, right is with the mold powder coated inside first. Time to try it wih the real mold!

Well holy shit, I did it. I scrubbed this whole thing down with a toothbrush and none of the skin peeled off, its on there good. There were a few small spots where it didnt quite adhere, but thats gonna happen.

Yeah, I'm now wondering if foam can be used on small minifigs like MUSCLEs! Imagine that!

 

Just outta curiosity, what's the cure time on the foam? I know rubber is anywhere from 16-24 hours (while hard resin's way shorter). If foam is really short, too, it could potentially make for a viable mini material.

Its still sticky after about 30 minutes, 2 hours to be safe. You only get about 30 seconds working time before it starts expanding and getting hot.

Im still alive! Just had to wait a bit to save the cash to make a new mold, my first one had some issues that I need to work out, so I should have a production mold shortly.

Yeah it took more resin than I thought when I first poured it, had to whip up a second batch quick to fill it up.
